This master's thesis focuses on an innovative approach to the structural design and optimization of highly stressed auxiliary components for the Bell UH-1Y Venom multi-role helicopter. The primary objective is to demonstrate a radical reduction in parasitic mass while maintaining or increasing dynamic stiffness through algorithmic design. The work describes the complete engineering cycle in detail. The starting point is the digitization of an existing duralumin optical sensor mount using 3D laser scanning and the creation of a parametric reference model. Subsequently, a comparative simulation analysis of three distinct optimization methods is conducted: conventional manual weight reduction (via milling), standard topology optimization (the SIMP method), and advanced AI-driven generative design. Based on this analysis, the most suitable variant is selected. The resulting design is a bionic strut structure optimized for additive manufacturing (Selective Laser Melting) using the AlSi10Mg alloy. This model demonstrated a significant weight reduction of 58% (384 g saved) compared to the solid duralumin original, while simultaneously increasing the first natural frequency from 47.3 Hz to 56.2 Hz. The thesis confirms that the integration of generative design and metal 3D printing represents a technologically and economically efficient strategy for modernizing aerospace technology and maximizing operational savings.
