The thesis deals with the analysis and optimization of the three-roll symmetrical bending process of three aluminum extruded profiles made from EN AW-6060 T64 alloy used in welded frames. The influence of process parameters on springback was determined for three selected profiles. In the experimental part, bending tests are carried out on a PBT-35 roll bending machine for bending radii R900, R1200, and R1600. Tensile test samples are extracted from the profiles by waterjet cutting to define the material model. The numerical models are verified by comparing the resulting bending radii and bending angles, as well as by 2D optical digitization of real cross-sections. A total of 25 numerical simulations are evaluated using Ansys software. The degree of springback depends primarily on the profile cross-section and increases with larger bending radius. Sensitivity analysis within the actual range of supplied mechanical properties demonstrated their dominant influence on the dimensional stability of the bends. Shape deviation is mainly affected by the angular springback of the straight end sections, whereas the unloaded bending radius itself is of secondary importance for shape control. A variation in yield strength of ±15 MPa changes the springback angle by approximately 1 percentage point for stable cross-sections without wall buckling. For stable profiles, increasing the strain-hardening exponent is reducing springback of profile. A process window is defined, indicating that achieving acceptable dimensional conformity within tolerances without operational adjustment of the machine’s elasticity correction factor requires a narrow variation in the material’s mechanical properties.
