The present study focuses on the processing of the Mg alloy AZ91D using selective laser melting (SLM). Through systematic testing and optimization of individual process parameters, a relative material density exceeding 99 % was achieved without change in the alloy’s chemical composition. Owing to the very low porosity and fine-grained microstructure, the alloy exhibited relatively high mechanical properties, with an ultimate tensile strength UTS=305 MPa, a 0.2 % proof stress YS =181 MPa, and an elongation EL=5.2 %. Under cyclic loading, the SLM-processed alloy demonstrated cyclic stability. During the initial few cycles, cyclic softening was observed because of stress relaxation, followed by cyclic hardening associated with the formation and accumulation of dislocations. Based on data obtained in the high – cycle fatigue regime, the fatigue limit was determined to be 102.5 MPa, which successfully competes with that of extruded Mg alloys of the same grade. Fractographic analysis revealed that crack initiation sites were, in all cases, located in regions containing pores near the surface.
